After we did the latest Firmware update, the wheels turn on their own on the robot, even when the controller is not being used at all. Anyone else have this problem? Calibrating does not help.

You could possibly have a controller that mechanically is a little off center. You could try another controller.
We use a treshold to avoid start moving the robot when the kids have their fingers in the controller. We use a treshold of 10 and has worked pretty well for us, maybe that could solve your problem.
+1 above. Also make sure that the handle is not clicking/sticking. Art mentioned once that if it remains pressed in it may not return to center.
